I am doing some signage for a Children's Soccer League in Tucker, GA and decide to try using EPS foam after seeing what others were doing. I got a car magnet and some vector drawings from the league and built a 3D sample.
Then I created a 3D file in Aspire for the shield to be placed at the field entrance (3' x 3'). We're doing a foam, plywood sandwich with a shield on each side. The last picture is the shields primed and coated with Styrospray hardener and ready for paint. I like how this stuff works and will definitely be trying this again!
Can you say more on the styrospray hardener? Where can someone get some and what about the costs. what was your bit , the step-over and speed you cut this at? Looks good. I have had aspire since it came out but have not tried anything like this .

Great Job
Mike!
The foam actually is very easy to work with.
Here is a sample I made from the pink foam

Erminio,
I really like that piece. Great Job! Where did you get the drawing? What did you cut it with and how fast. I would really like to cut some stuff like that. Thanks
Erminio,
From the photo it looks like a old piece of iorn trim. What finish is that?:)

Pink foam from HD
The file is from Vector Art 3D.I was toolpathed in Partworks 3D
I used the 1/8th ball bit that come with Shopbot kit.
I primed it with a water based primer and coated it with rusted iron solution from a craft store.
Everyone thinks its cast iron-until they pick it up.
1st 3D attempt. You should all try it out! Not too bad after a few attempts!;)

You could try "Sculpt Nouveau" also. Do a search you will find iron, copper, all sorts of coatings.

I'm working up to Sculpt Nouveau, Jack! This foam is really fun and I am not afraid to do large stuff because it is cheap, cuts fast and is not heavy.

That looks like a awesome finish. How much hand sanding did you have to do after the bot was done? Which bits are you using?
Awesome work

Erminio,
You have inspired me. I am going to try that out. What # was that on Vector Art 3d?
