Do most people make a plenum 49X97 or 48X96? My plywood base is 48x96.

It should be sized to the bleeder board material you can get. LDF is usually 49X97. Trupan is a little smaller. Wait until you get your bleeder.

So the fact that my plywood bolted to the steel is only 48x96 will not mattter that the plenum will overhang about .5 on each side? I know I need to seal the plenum well.
