ok it is 24x36" solid wood. right now there is a metal band around the whole thing. I know that needs to go. So should it change to a metal tube frame and attach faces to that? or a U channel and slide them in?
Then if attached to the face is 3/4" thick enough for each side?
or should I make it say 1.5" thick route both sides and mount it a different way? I am only gluing it up and cutting it myself.

Why does the existing metal band need to go? This looks and sounds like a simple retro-fit, no? I'd try to keep it as simple as possible. If that can't be done, the metal tube frame sounds like the way to go to me vs. U-channel.
3/4" each side attached to a new metal tube frame should be fine IMO.

unless the band is loose the wood can't expand or contract very well. the last sign broke at the joints.

In that case, the U-channel idea sounds best to me with 1 1/2" thick wood routed both sides and the U-channel frame leaving the wood a little "room to move".
What kind of wood are ya planning on using?

Maybe not if he drills some drain holes in the bottom of the U-channel. ?

Well there's HDU or PVC which won't rot. But I think if the wooden sign is sitting inside the U-channel frame loosely enough to expand and contact, and if you place a couple of 1/4" thick spacers between the bottom of the sign panel and the bottom piece of U-channel (on the inside), so the wood won't "wick", and drill a couple of small drain holes in that bottom U-channel, you should be good to go.

PERFECT! You don't really need a strip, just a couple of small pieces that won't block your drain holes.;)

Looks like a nightmare for permitting. I'd lean towards HDU for ease & durability but hand picked redwood with the right stain and crackle varnish would compliment the tone of the place. This would be a fun one and the reviews of the place should allow for a healthy sign budget to match.
It would be criminal if this one got out the door without gold & smalts.
