Super cool. What would be the best substrate to cut something like that out of. Something waterproof for sure on the chaise.

Here you go Fabrice. http://www.extira.com/ In my area to go for around $80.00 for a 4x8' sheet. The couple things about it is it's heavy as all heck and I think it may nick on the edges easily. It has the same density as MDF from what I've read. How many sheets do you think it would take for one chair? I'd love to give one a try for the retirement home we're getting ready to purchase down in S. Carolina. Could be major browny points for the wife. :D

The material to build the chaise is a tough one. No way would either Medex or Extira work IMHO due to the lightness and lack of cross support of the front legs as well as the wear issue on edges. Maybe sheet PVC would work but building one for testing purposes would be required.
I'm thinking for one or two Marine grade exterior ply well sealed would be the ticket and I would still want a cross tie support on those legs. For a production run I would build molds and pour them. From the 3-d, nesting could be be "fun" without too much wastage, but I haven't gotten the dxf to see Fabrun's layout.
Of course, powder coated solid aluminum would work well but likely be very heavy and better cut with a water jet, but then so was our old Wrought Iron furniture.

This is a sample chair I plan on cutting others from 18mm baltic birch that has a white cabinet liner on both sides.
How do you come up with a design like that? :confused:
