any thoughts on making a screen door out of 1" trupan?

Yeah-It will warp over time no matter how well you seal it. I ran a screen door shop in the Northwest and we went from clear fir to laminated stiles to solve that issue. We ended up making a deal with a door stile manufacturer to buy a carload once a year to get them to build them the proper thickness (1 1/8") for traditional doors. If you are only doing a few then use clear VG fir, hemlock (the real stuff,not "hemfir" studs), or mahog for best stability. And we always used 3 hinges.
