I've got a file that I made and am not sure how to do this.
I used a 1/4" end mill to route out the main component, and, in the corners the cut is naturally going to be a curve. Here is where I'm lost. I need to make a part to lock the 2 half's together. What degree do I cut the I shapes in the corners to get the same shape that the 1/4" bit left. I can send the file if you can e-mail me.

Considering a 1/4" CED tool bit...

You'll have to play/adjust the allowance for the fit you want/need...

Hey Jimmy,

You'll have to round both the inside and outside corners of both pieces by the radius of the bit (or bigger if you want) to be able to cut it all with the same 1/4" bit, like the picture below.

You might be able to make a key like that with square corners with a v-bit by lifting the bit in the corners (like v-carved text). You would have to do the pocketing with your end mill and then change to a v-bit to do the bevel cutting, and laying out the file for the "key" piece could be tricky because you would be cutting it upside-down. Also don't know how it would work if you wanted the key to go all the way through, but might be worth playing with a little if you want the look of square corners.

The direct answer is you need to radius your outside corners 1/8" to match up with your machined inside corners.
