I do a lot of pocket cuts with a 1/8" or 1/4" end mill. I cut a lot of HDU foam signs. I cut at 4 ips. The little problem I'm having is the cut leaves some different depth cut marks that are sometimes difficult to sand out because its close to the raised letters and scrolls. I cut with the raster so it is at least horizonal.
Is there something else I could do to make a better, smoother background? Sometimes I put a V Carve woodsie texture in it.

Even tho your sign foam cutting may not develop much side load on the bit, you may be having some of the same problems. We solved ours with a tuneup up of all the Z motion components.

Hope some of this helps.
